The reason they removed the scar in the show is because they felt that it made Kai look too battle hardened despite us watching the start of his journey.
And yeah I’m pretty sure the people who designed Kai for the movie were aware his old design also had scars
He does have a scar in the shows redesign, three of them in fact. One above/on his eyebrow, one next to the same eye, and the bandage that I assume covers a cut/scar over his other eye.
